A belt weigher upgrade can be worth considering well before the existing system stops working completely. On a busy conveyor, even a few hours of unplanned downtime or months of inaccurate measurement can outweigh the cost of a well-chosen upgrade. The comparison depends on your site’s production, operating costs and how the weighing data is used.

Start with evidence before choosing equipment
Record the reported problem, recent changes, operating range and comparison method. Inspect the weigh frame, idlers, belt behaviour, load cells, speed measurement and wiring. Check whether the reference totals cover the same material and time period. A discrepancy against an unreliable reference is not enough to diagnose the scale.
What is it costing to keep the existing belt weigher running?
The next repair invoice is only part of the picture. Consider lost production when a weighing fault holds up the plant, maintenance hours spent revisiting the same problem, urgent parts and callouts, and the work needed to reconcile unreliable totals. Where the belt weigher is used for process control, assess how inaccurate readings affect the decisions or adjustments made from that data.
A small measurement error can accumulate across months of material movement, affecting stock reconciliation and production reporting. That discrepancy is not automatically lost product or revenue, but it can make it harder to know where material is going and whether the plant is meeting its targets.
Compare the installed upgrade cost with your actual fault history, likely downtime consequences and the value of dependable data. A planned upgrade during a suitable shutdown may offer better value than waiting for a failure and arranging an urgent replacement. The case should use your site’s figures, rather than an assumed payback period.

Option 1: repair and recalibrate a sound belt weigher
Build-up, binding, worn idlers, damaged cables or a slipping speed-sensor drive can affect results without making the entire system unserviceable. Address the identified problem first, then check zero, span and repeatability using a suitable reference method.

Repair is a sensible option when it addresses the cause and leaves the system fit for the job. If the same fault keeps returning, parts are difficult to obtain or dependable performance cannot be restored, it is worth comparing a planned upgrade with the likely cost of keeping the existing equipment in service.
Option 2: retain the frame and replace selected components
An upgrade does not always mean replacing the whole belt weigher. Retaining a sound frame and suitable sensors while upgrading the component that limits reliability or functionality can be a practical way to improve the system. A targeted upgrade can retain serviceable equipment, but each interface needs checking. An integrator replacement may involve different excitation, speed inputs, power requirements, output scaling, enclosure dimensions or PLC communications. Similar terminal labels do not establish that it is a direct replacement.
- Load cells: check capacity, mounting, sensitivity, excitation, impedance, wiring and environment.
- Speed measurement: check the sensor drive, supply, signal type and pulse scaling.
- Integrator and enclosure: check application software, electrical fit, access and environmental requirements.
- Plant controls: confirm the required analogue signals, pulses, alarms and communications protocol.

Option 3: replace or relocate the belt weighing installation
A new instrument cannot remove the effects of an unsuitable weighing position or a deteriorated conveyor structure. If the installation cannot provide stable loading and belt behaviour, the assessment may need to consider mechanical changes or a different weighing location.
Changed material, throughput, belt speed or required performance can also alter the selection. Review the conveyor dimensions, idler arrangement, access and operating conditions before selecting a new frame. Replacement should have a documented reason and an agreed commissioning plan.
Compare the full installed scope and shutdown work
Compare more than the purchase price. Include the frame and idlers, sensors, integrator and enclosure, fabrication, electrical work, controls integration, travel, reference testing and future servicing. Agree the shutdown requirements, isolation responsibilities, access, drawings and availability of suitable test material or equipment. Identify which work can be prepared before the shutdown and which tests require the conveyor to run under controlled conditions.
What should be checked at handover?
- Mechanical installation and sensor operation.
- Correct configuration, units and scaling.
- Zero, span and repeatability using the agreed method.
- Relevant local display, totals and plant-control signals.
- Test conditions, reference details and acceptance criteria.
- Updated settings, drawings, results and outstanding actions.
The acceptance criteria should be agreed for the installation and intended use. An integrator’s electronic specification alone does not prove the accuracy of the complete belt weighing system. If the measurement is used for trade, identify that requirement separately when defining the work.
